Mobil 1 0w 40 fully synthetic this was after using a Shell Helix 5w 40 fully synthetic for the last 24 months

may be a coincidence but my 1.6vvt had the same problem until I changed the engine oil for a "good" quality one.
whether doing this some how replenished the seals in the dephaser I don't know but that has over two months now with no starting issues.

The local garage wanted £250 to replace one rear pipe and the front!
I only replaced the osr pipe as it would probably need doing soon anyway

you will need the whole assembly if it is the solenoid part of the egr valve which is faulty ie an electronic fault,if it is just cocked up then a good clean up will suffice. cheers John,the dephaser was replaced a couple of years ago which I thought ruled that out,however the engine sometimes doesn't start first time.
have changed plugs,camshaft sensor and crankshaft sensor,maybe the coils need replacing.
Hopefully the dephaser doesn't need doing again!

Good job,there is no need to buy the inner track rod removal tool,when I replaced mine I used a pair of vise grips and a light tap from a small plastic hammer.
As you mentioned using threadlock on the new parts and remembering to replace the plastic washer.

have you tried filling the filter cartridge with diesel before fitting,this helps with priming the system without any airlocks
